    93 EX Sedal rust repair

    I just spent the weekend fixing the rust on my 93 EX. Mine was a lot worse than what is shown in the DIY thread but I think it turned out pretty well. When I bought the car in January I actually though it looked pretty decent. Then a few weeks ago I washed it using my pressure washer and ended up blasting holes in the body in a few places and had a trunk full of water! My car had 6" long holes on both quarter panels, both lower panels where the bumper mounts where hanging on by the seam sealer over what used to be a weld, both sides were missing 2" at the bottom of the front side of the rear wheel well and there was a hole next to the rear light on the passenger side. Even though it looked pretty bad it was much better than the wagon I had previously so I decided to try fixing it. The wheel arches were both all there and not rusty - and below the side skirts was actually very clean too - except for the back corner but the wheel well. Also - the wheel wells were both all there - not all rusted and gone like some others I have seen. I cannot understand why Honda didn't do a better job of protecting the back side of the rear quarters with some kind of sealant or something - but anyway. Here are some things I can say:

    - I used aluminum patches and short hair fiberglass to fill in the holes. I tried to completely fill the area behind the hole with the fiberglass - and then put some of the aluminum mesh to try to reshape the outside contour. I have been told that Bondo absorbs water and should only be used to make to smooth out the panel - not to fill holes. I think fiberglass is better suited for that.
    - If you have a 4 door you can get a pretty good look at the inside of the usual bad area if you go in through the trunk and remove the antenna and the ABS unit. I had to go in through the backside in a few areas to rebuild the panel. Once I caked on a ton of fiberglass I sprayed the inside of the panel with rubberized undercoating to try to minimize future trouble.
    - My car is a 93 EX Arcadia Green and the duplicolor touch up paint actually matches pretty well - with the clear coat. The finish is slightly different but I think once I have buffed it out it will look pretty nice. It sure beats looking at rust holes!
    - If you have to rebuild the lower part where the bumper mounts you can use the aluminum mesh and fiberglass and it actually is pretty strong. Make sure you try to stick to the original contour as closely as possible or the bumper won't line up right. (ask me how I know this!)
    It is super easy to remove the rear bumper to get better access to the entire panel to check other areas for damage and repair them. The extra 5 minutes this takes is well worth the time.

    I will post some pics of the process soon. Here is what it looked like when I bought it...

    I didn't take any good pics of the starting point - but here is one after I have laid some fiberglass and rebuilt the lower panel...


    The hole is there because while I was sanding it I exposed the seam sealer putty that i left in there - and decided to cut it out and clean out that area better to get rid of the rust. After that I refiberglassed the hole up and kept on working.

      I did several layers of fiberglass with a ton of sanding in between to try to get the correct profile. After I got it pretty good I primed it and then used some "good quality" bondo to smooth it out as best I could. Next I sanded a lot more and primed again - then paint and clear coat. Here are some pics of the panels painted...






      After assembly (the bumper needs some work still and it needs to be polished but you get the idea...)

        And finally - a couple of pics of the car after the repair...





        I still need to polish and colorsand it to get it to match closer to the factory smoothness and I am looking for a new corner below the tail light due to a dent in the one that was on there. Overall I am pretty happy with the way it turned out - what do you think?

            This is awsome. Maybe i will play with my beater, and get rid of the rust on the drivers side. How much time did you have into the project?

              You were in alot better shape than I am right now. The rust i got needs all metal patches. Consider yourself really lucky bro.

                I have a couple hours that I spent 3 weeks ago just taking apart the trunk and trying to get a good idea of how bad the situation was and I started to do a little fiberglass on one side that day too. Most of the work was done this weekend - I suppose total time was around 20-25 hours including waiting for things to dry, etc. I bet the actual amount of work time was 10-15 maybe?

                Funny thing is that while I was shopping for my paint and the local Checker Auto I ran into a guy who did bodywork in his garage. (fixing up cars for a few used car lots, etc.) I brought my dissassembled car to him to give me an estimate and he said with paint he would fix it for $400. That is 1/3 of the price I had gotten from a body shop and I was very close to just returning all the supplies and having him fix it. In the end I decided to just give it a shot on my own and save $300 for something else. I have dabbled a little in the past (I have owned 29 cars so far!) but this was by far the most extensive bodywork that I had done to date. I actually do have a welder and I considered trying to weld in new metal - but I just decided to go this route because I thought it would turn out nicer. Anyway....

                  Good job on the fix You probably just increased the value of the car more than however much it cost to to do the project.

                    I haven't been on here in a while but I thought I would follow up on this. The repaired area is already starting to bubble and rust again so I guess it really didn't help that much. Oh well - lesson learned I guess.

                      i even coulda told ya that.
                      fiberglass will only keep moisture in. and rust it from inside out.

                        looks like the only way to fix this is to do what tommi did. cut out any rusted metal and replace it with new metal. Does anyone know if there is a place that sells replacement quarterpanels?

                          Ebay sells them. I saw a set online not too long ago but having someone welding them in and cut the old ones out is a pain in the (well you know)

                            u dint wanna see my passanger side rust lol ill put pix sometime cuz i need help on that..lol and my drive side aint so bad...but you did a very good job on ur rust and where do u get ur fiberglass shit at my cuz said that proble be the best thing for my car my passanger side is so bad he said id proble have fill it in with the yellow stuffing foum..lol..then fiberglass it

                              looks great, this is something i have to soon. bodywork is not my strong point but oh well, i'll give it a shot.
